What Made the Voyager Different From Every Other Aircraft

Designer Burt Rutan - already known for composite kit planes like the VariEze and Long-EZ out of his Mojave shop - had to engineer the aircraft around a single brutal constraint: carry enough fuel to circle the earth without stopping.

At takeoff, the Voyager weighed close to 10,000 pounds. More than 7,000 of those pounds were avgas - approximately 72 percent of the aircraft’s total weight. The airframe had to accommodate that fuel load while remaining light enough to actually fly.

Rutan’s solution was a configuration unlike anything in production aviation. A 46-foot fuselage, twin tail booms, a forward canard, and a main wing stretching 110 feet tip to tip. Those wings contained fuel. The canard contained fuel. The center fuselage contained fuel. Across the entire airframe, there were 17 separate fuel tanks. Every cubic inch of interior volume that wasn’t occupied by crew was occupied by avgas.

The crew area itself was not quite six feet long and less than three and a half feet wide. Two people would live in that space for nine days.

Who Was in That Cockpit

Dick Rutan was a Vietnam-era fighter pilot who had flown more than 300 combat missions in the F-100 Super Sabre. He had been shot down over Southeast Asia and returned to flying anyway. By the 1980s, he was channeling that experience into experimental aviation at Mojave alongside his brother Burt.

Jeana Yeager - no relation to Chuck Yeager - was a draftsman and pilot who had already set long-distance records in conventional aircraft before the Voyager project. During the flight, her primary responsibilities were navigation and systems management: monitoring fuel transfer between all 17 tanks, tracking systems status, and managing the weight calculations that determined whether they had enough fuel to finish.

The two of them had been planning and building the aircraft for six years before that December morning. Much of the construction was done by volunteers who showed up at Rutan’s Mojave shop and laid carbon fiber and sanded composite panels because they believed in what was being attempted. Burt Rutan had sketched the original concept on a napkin at a restaurant in 1981.

The Takeoff That Almost Ended Everything

The morning of December 14 was predawn dark and cold at Edwards. What the crowd watching from the runway edges witnessed before the aircraft even left the ground was alarming.

Fully fueled, the Voyager’s wings bent dramatically under the weight - bent far enough that the composite winglet tips on both sides dragged along the runway surface as the aircraft accelerated. The right winglet shed pieces of itself during the roll. The left side did the same. Crew members running alongside the aircraft physically bumped the wingtips upward with their hands trying to reduce the contact.

The route ran westbound - out over the Pacific, through the tropics, across Africa, and back again. The plan was to thread between weather systems, staying low enough for fuel efficiency while avoiding the worst turbulence.

Over central Africa, they encountered a tropical storm system that forecasts had not accurately predicted. The turbulence was violent enough to throw both crew members against the cockpit walls. The Voyager was a large-wingspan aircraft built to be as light as possible - not a structure designed for severe turbulence loads. They got through it, but the experience narrowed the margins they had assumed going in.

Over the Pacific, a different problem surfaced. One engine was consuming oil at a rate that pre-flight testing had not revealed. Projecting that consumption rate forward over the remaining distance put an engine failure somewhere over open ocean - with no alternate airport and no option other than ditching. The decision was to shut down the rear pusher engine and fly much of the Pacific on the front tractor engine alone, preserving what oil remained.

That change cascaded through every calculation on the aircraft. New fuel burn rate, new weight projections, new arrival numbers. Jeana ran the figures. Then ran them again. They had enough fuel - barely, but enough.

Living in a Box for Nine Days

The Voyager now hangs in the Smithsonian’s National Air and Space Museum in the Milestones of Flight gallery - alongside the Wright Flyer and the Spirit of St. Louis. Up close, the aircraft looks fragile. The wings are slightly wavy from the composite layup process. The fuselage is narrow. Everything about it communicates that the people who built it could not waste a single gram - because they couldn’t.
